BIW refers to the stage where sheet metal components have been welded together, but before painting, trim, and powertrain installation. The term originated from the white primer coat applied to protect bare metal.

The B-pillar is the most critical for side impact protection. It uses the strongest materials (hot-stamped boron steel, 1500-2000 MPa) and serves as the primary side door latch striker and front/rear door separation point.

UHSS has yield strength greater than 1000 MPa, typically ranging from 1000-2000 MPa. Common hot-stamped boron steel (22MnB5) achieves 1500 MPa after quenching.

Front rails are designed to crush progressively and absorb frontal crash energy before it reaches the occupant compartment. They include crush initiators (holes, beads, notches) to control the folding pattern.

Weld-bonding combines spot welds with structural adhesive between the sheets. This provides increased stiffness (25-35% gain), improved fatigue resistance, better sealing, and enhanced crash energy absorption.

Hot stamping involves heating a steel blank to 900°C+ (austenite phase), quickly transferring it to a water-cooled die, then forming and quenching simultaneously. This transforms the steel to martensite, achieving 1500+ MPa strength.

Self-piercing rivets (SPR) and other mechanical fasteners are best for joining aluminum to steel because they don't require melting the materials. Spot welding and laser welding are difficult or impossible for dissimilar aluminum-steel joints.

The safety cage concept uses a rigid occupant compartment (made of UHSS pillars, roof rails, and rockers) that maintains structural integrity, surrounded by crush zones (front and rear rails) that deform to absorb crash energy.

Tailor-welded blanks join different steel grades and/or thicknesses (via laser welding) before stamping. This optimizes weight by using thicker/stronger material only where needed, such as the impact zone of a B-pillar.

A modern BIW contains approximately 3,000-5,000 spot welds, plus additional joints made with MIG welding, laser welding, adhesives, and mechanical fasteners.
